That's a yummy profile :) If I may ask, what radius did you end up using for the ark? I've been playing around with a curved design in SketchUp and a 600mm internal radius looked pretty good. Depth of the enclosure isn't as deep as yours, but then again I'm not building a 2.5-way.

How are you planning on mounting the baffle and rear panel? Will any panels be removable for easy internal access?

[edit] ...that would be "arc" not "ark"...

Well, it started off as an ellipsoid and then it got trimmed, shaped, cropped, transformed and a whole host of other fun things to get to the shape it is now. But, for reference, the front to back distance is 400mm and the side to side distance is 230mm for the brace. It will be more once the side panels are fitted. Also, the bend towards the front is different than the bend towards the rear, so there's no uniform radius. If you can use DXF files, I'll send it to you if you want.

Construction will start by building the skeleton from the braces and the back panel. There will be an internal support structure to keep it all together and true. Once this is done, the sides will be fitted. I'm not keen on removeable baffles, but in this case I don't have a choice but to use one. I've sworn enough trying to get padding into tight spots and with all the braces on this design it'll be impossible to get to some spots in this enclosure. BUT, I'll be scewing the screws in from the back of the baffle, not the front as the baffle will be rather thick as I'm not too keen on seeing the bolts from the front.

It's interesting that you went that path; your earlier comment regarding difficulty calculating the area makes sense now because you didn't have the option to calculate the resulting segment area of a disc. In my case I'm sticking to a uniform curve, the reason should become apparent when I get around to posting details.

Is the internal support structure you mention temporary?

How will you do this? Reach in via the driver cut-outs?

The shape was a toss up between Aesthetics and cabinet volume. I must've redrawn that curve about 50 times before I was happy. I then tweaked it till the shape gave me the required internal volume.

I've not made up my mind about this, to be honest. I'm leaning towards making it permanent, but I don't want to take too much volume away.

This is one of the things that keep me up at 2am (other than the rug rat and the bills). But yes, essentially I'll be accessing the top and middle screws through the driver cutouts and the bottom screws from the base through the XO cavity. In my mind it seems easy enough, we'll have to see once it's done.

Eish, precious little time spent on the project this weekend. But at least there's progress:

The skeleton is standing. I'm now getting excited about the project. Just ignore the two pieces that look out of place, they are there to keep everything nice and true for when the sides are fitted.

Closeup of the back where the braces meet with it. You can see how I hope the profile of the sides will end up

The sides are rabbited (I rabbit all the mating surfaces in an attempt to keep things straight, now you see why it takes so long!)

Now the sides needs to be kerfed and fitted to the skeleton. Yay.

Looking good.

What's the plan with the second from the bottom piece being solid and the bottom one not?

won't the mitre joint interfere with how deep you cut the kerf? or is that not really an issue?
